I wouldn't mind having a go at making my own. When using an existing base shirt like the Dickies shirt, what does one do about the button holes? How are they covered up?

You need to but 2 shirts. One shirt acts as the donor for the needed fabric for modifications.

Thanks for the great pics! Maybe it's just my settings but it still appears light blue / almost white on my monitor.

I'm sure in person it looks very different though.

is the round disc the same as the insignia that Dallas and Ripley wear on the shirts? looks like it to me.

Yes, it looks the same to me, and makes sense from a design standpoint, too.

But when you said, "Let's talk belts" I was hoping you'd show some pics of your sidearm holster.

To different belts.... blue (Science Officer) when he is wearing a belt then a red (Executive Officer) one on the dumby for the burst scene... the disc is not in the same location.

what type of buckle is that do you guys think?

There seems to be inconsistencies on the belts.
In at least one scene Ash has the blue tags on his collar but orange (Navigator) on his belt, where other scenes it's blue.

On a side note Brett has the same color pants as Ash.
Heres Kane's boots also seen in the CB scene.
