I'm actually planning to do this costume next! I was going to do it out of foam as well, the only other technique I have experience with is pepakura which doesn't work that well for such smooth shapes. I need to finish my current build but I'm going to start work on this one sometime in the next few months. Hopefully before the end of the year.
